Aluminum Battery Tray Clinching and Body Lightweighting Trend

To extend range, EVs widely use aluminum battery trays and integrated die-cast bodies. These thin-wall aluminum structures need many reliable threads. Clinching nuts and studs, which protect coating, locate precisely and suit automated pressing, are replacing weld nuts as a mainstream lightweight joining method.

Aluminum is soft with high thermal expansion; weld nuts cause distortion, porosity and later thread oxidation. Tapping thin aluminum directly gives weak threads. Clinching nuts cold-form a reliable clamp on the blind side with no heat-affected zone, ideal for 6061 and 5052 trays and panels.

Typical Tray Applications

Battery trays fix modules, BMS, cooling plates, HV connectors and service disconnects with dense thread points. Aluminum clinching nuts must be matched to grip range; press-in force is precise—too large perforates thin sheet or bulges the back, too small gives low pull-out. Blind clinching nuts also seal against coolant leakage through threaded holes.

Stainless clinching nuts serve galvanically sensitive joints or higher-strength points; zinc-plated carbon is for general structure. Pressing direction must be designed in—enclosed tray cavities usually press from one accessible side.

Quality Control

Automotive customers require traceable batches plus pull-out, torque-out and vibration validation. Pressing equipment monitors force curves, recording force and displacement per nut for process data. Tray assemblies pass leak and vibration tests; one loose nut can cause coolant leakage or module rattle.

With integrated die-casting, some threads are formed directly in castings, but cast thread strength and corrosion are limited, so key service and grounding points still use clinching inserts.

Industry Trend

Tray lightweighting and integration keep advancing, driving clinching nuts toward smaller sizes, higher strength and sealing. Suppliers need IATF 16949, PPAP and batch consistency to enter OEM programs.
